Energy Efficiency in Manufacturing: How to Lower Electricity Bills in a Metalworking Workshop

Workshop electricity bills are rising, while profits remain stagnant. Often, money is being lost in places that go unnoticed. A modern inverter-based arc welding machine consumes significantly less power than an older transformer-based unit — a fact borne out by experience with PATON equipment.

    Idle-State Losses

“Idle state” refers to the time when a welding machine is powered on but not actively welding — for instance, while a welder swaps out a workpiece, cleans a weld seam, or searches for an electrode. During these moments, an old-style transformer keeps drawing power; it heats up, hums, and consumes energy without doing any useful work.

Idle time adds up fast. A few hours a shift, times every station, times every working day, and your bill takes a proper hit. Inverters use very little power when you’re not welding. Old transformers just keep humming away on your money.

    Power Factor: A Hidden Cost

Not all energy drawn from the power grid goes into the actual welding process; some is consumed to create magnetic fields. This is known as “reactive power”. The higher the reactive power, the lower the power factor.

Old machines often run at a power factor of around 0.6-0.7. That strains your grid, heats up your wiring, and you pay for energy you never actually use. Some utilities even fine you for it. Modern inverters with PFC hold it at 0.95 or better. Less strain on the grid, longer life for your wiring, and spare capacity for new kit.

    Legacy Equipment vs. Inverters

The efficiency (coefficient of performance) of a traditional transformer-based welder is typically only 60–70%. The rest is converted into heat. For an inverter, this efficiency figure reaches 85–90%. The difference is clearly noticeable in practice.

Suppose a machine runs 8 hours a day; it consumes several kilowatts less each hour. Over a month, and even more so over a year, the savings become significant. Add to this the reduced load on the power grid and lower costs for cooling the workshop. A modern inverter pays for itself faster than you might think.

How to Reduce Costs Right Now

You don’t have to replace all your equipment at once. You can start with simple steps that require minimal investment but yield quick results. Here are the first things you should do:

    1. Measure the energy consumption of each welding station.
    2. Turn off equipment during idle periods.
    3. Replace the oldest transformers.
    4. Check the condition of cables and terminals.
    5. Choose inverters with high efficiency.
    6. Train welders to operate equipment energy-efficiently.

These moments will show exactly where you’re losing money. You will see the difference in your utility bills after the very first month. From there, you can plan the gradual replacement of the rest of your fleet, starting with the most energy-intensive machines.

The primary losses in a workshop often hide in small details: idling, a low power factor, and the poor efficiency of ageing equipment. While each of these factors might seem insignificant on its own, collectively they consume a substantial portion of your budget.

Inverters fix all three problems at once. PATON machines are powerful but compact and light, and they save you real money. So don’t just look at the price tag. Look at the kilowatts. That’s where you win over the long run.
